My son would have me make it and he'd accept wearing it in a blink of an eye

It seems to me that a helmet of some type could be the base of the head, the area that is not the beak-like nose. Then, using some glue, the nose could be formed over a wire mesh, much like plaster of Paris is used on broken bones. When the head is molded, then cover with felt or even a light auto header fabric. That would hold up. Seems to me the head would be the most difficult section of making that costume.

I remember making this silly alien head for a sci-fi parade float. I used foam, mesh, and honestly, way too much spray adhesive. It turned out to be hilarious, but I couldn't see or breathe properly,it was like being in a sauna! I totally respect the effort it takes. Jar Jar is definitely an out-there choice, but if done well, it could be something memorable

Awesome thoughts. Using foam, mesh, and fabric over a sturdy base like a helmet is a solid idea when you think about it. Just make sure to keep things balanced, weight, airflow, and visibility are super important.
